One thought has dawned on me. The one time the box was difficult to remove it was cold out. The day the box wouldn't come off it was even colder. I wonder if this is temperature related? I didn't see any ice inside the mechanism when I disassembled the box to get it off. Still, cold temperatures and plastic mechanisms; usually not a good thing.

I thought of that and will ask today when they open. It's supposed to be wicked cold here after tomorrow.

Is there any chance you carried something other than the topbox and have bent the rear half of the carrier bracket?

Only reason I ask is that when adding an extra piece between the bracket and the topbox to add some tie-down points I did get my topbox stuck (my fault I know) using a far thinner metal template and discovered the plate is not straight/level. This now fits between the bracket and topbox without fixings, held by the topbox, removed easily but aids camping gear carriage.

The bend I have highlighted but the two other marks are where it stuck until the bend was made and allowed the mechanism to release.

Perhaps the dealership have either a different topbox to try on your bike

I doubt I bent it. I took it off last night to offer to the dealer in place of me riding my bike down in 20 degree weather. It seemed quite flat relative to the 6 fasteners that hold it in place. Also, it was largely a decoration on the back of the bike until I got the top box. I occasionally tied my laptop to it with bungee cords but that's it.

I picked my box up from the dealer this morning. As I think I mentioned before, it did not misbehave for the dealer so it's a mystery. I tried it at the dealer before leaving and it worked fine. The broken key was actually cheap at $23.65. It's cold here today; not expected to get out of the 20'sF. The box is sitting out on the bike in the cold. I'll try it a few times today and see if the cold locks it up again. If not, the dealer thinks whatever I did while disassembling it to remove it, corrected the problem. Crazy.
